The previous repair carries a captive nut for the fastening of the ply sheet floor

I had given the front outrigger a quick lookover and with the exception of a small area on the end of it - passed it for service - however - has I commenced cutting out the small section it quickly became clear that it was playing host to hidden can of rust worms

Keith shot blasted the area above the outrigger now that it could be accessed - I then sprayed it with a zinc rich primer - prior to applying seam sealer to the seams above the outrigger

Although seam sealer was never applied at the factory we are not going to let that fact prevent the use of it now - the remaining seams shall all be sealed once the repairs are complete and the shell is back to bare metal and primed (always apply seam sealer to a primed surface - not a bare metal one)

Last section on the A post was at the top where the upper side mounting for the front wing is located

the bracket was removed and the failed area cut out - new metal let in and the bracket reattached

Moving on down the nearside of the car now - the centre outrigger which also forms the jacking point for the car was next on the list

At some stage it had been over plated and the rust had just worked from the inside out - plan is to replace it with new one supplied by Jowett Car Spares

The outrigger supports both the sill at the centre point and also the B post from which both the front & rear doors are hung

So the doors were removed to take the weight off the B post before the outrigger was removed

Then a section of 50 x 25 mmm box section was welded in between both of the B posts and attached to the chassis rails again with box section - this ensures that the posts remain rigid and in the correct location whilst the work is undertaken

The outrigger was removed to reveal yet more rusted out metal under the B post

So only one course of action then - first some heat was added to burn the lead out that had been let in over the rebated welds between the post and the sill

Chris has not reported on two tricks he used.

He pinched some of 'my' welding wire to make a pattern of the shape of the sill. This captures the correct angles allowing him to easily check when bending to shape.

He also used a sheet of thick copper under the seam to be welded. This helps prevent blow through of the weld.

Couple of tricks I use to make the process easy - they are just simple timesavers - for template profiles I use a short length of welding wire and just bend it shape with a pair of pliers

To prevent burn through when welding between repairs / panels - especially if you have a small gap - use a peice of copper plate on the underside of the weld - this in turn prevents the burn through and the weld will not attach to the copper plate - it also results a flush weld on the underside and minimum dressing of the join
